A drop test should therefore sit inside a broader packaging qualification plan.
Test the real shipment configuration
Start with a packed sample that matches the proposed commercial shipment. Testing an empty carton or a carton with substitute weights can miss how flexible gel packs move, concentrate load, press against seams, or interact with dividers. Record the following before testing:
- Ice pack model, dimensions, fill condition, and unit weight
- Units per inner pack and units per master carton
- Bag, sleeve, retail box, insert, divider, and cushioning materials
- Carton board specification, dimensions, joint, and closure method

Product format changes the pack-out. Choose the procedure for the distribution route

- ASTM D5276: a method for free-fall drop testing of loaded containers. It can support evaluation or comparison, but the test plan still needs defined conditions and acceptance criteria.
- ISO 2248: a vertical-impact method for complete, filled transport packages. Its abstract states that atmospheric conditions, drop height, and package attitude are predetermined.
- ISTA 3A: a general simulation procedure for individual packaged products shipped through parcel systems at 150 lb (70 kg) or less. It covers standard, small, flat, and elongated package types.
- Other ISTA procedures: less-than-truckload, direct-import, palletized, retailer, or other routes may require a different procedure. Select the current protocol based on the real distribution system.


Buyers should name the procedure and revision in the specification instead of writing only “ISTA tested” or “drop tested.” If a retailer, marketplace, carrier, or laboratory has its own requirement, include that document in the RFQ and confirm which party is responsible for testing.
Define the test conditions before the sample is dropped
A repeatable protocol identifies the sample, conditioning, impact surfaces, orientations, drop sequence, height, equipment, and inspection points. Do not copy a height or number of drops from an unrelated package. Use the selected standard, customer protocol, laboratory plan, and packed-product characteristics.

Drop testing does not replace ice pack integrity testing
A carton can survive impact while an individual pack has a weak seal, and a strong pack can still be damaged by poor carton design. Keep the evidence streams separate:
- Ice pack leak testing evaluates potential escape paths and seal defects at the product level.
- Burst pressure testing evaluates how a defined sample responds to internal pressure under a stated method.
- Packaging drop testing evaluates the packed shipping system under impact.
- Vibration and compression testing address different distribution hazards and may be needed for the intended route.
